The soldering iron is a TS80 - nothing special.
I'm applying solder to the bit out of shot.
For the frame, I cover it in flux and then bring in a blob of solder not
because this is a good approach in general (it isn't), but because I
don't want to melt the PLA jig or knock the parts out of alignment. So a
quick blob of solder to hold it in place, then remove it from the jig and
reflow that blob to get a good joint.
The display connector is 0.65mm pitch, and here, swiping a blob of solder
across is the only way I'm going to do it by hand

How are you controlling it with the bumps on top of the lego? Are those
light sensors on the pcb board right underneath them?

It's a 0.8mm PCB with 0.7mm resin around it. Over the screen it's down to
0.1mm, and it was a challenge getting that consistent.

How did you prototype the initial PCB structure? All CAD then export dxf
in PCB? Did you laser cut or 3D print them first before sending them to
get made?

Yes, 3D model, then exported as dxf. Worked first time

Where did you find the documentation to free the processor from the main
board. I've been looking into making my own circuit boards with
processors but I've only been able to work it out for arduino.

I feel like I missed a step. How did it go from USB powered to battery
box?

It can use either - the side PCBs have contacts along the bottom that
connect to the powered studs. [1:36]

Why to use usb connector if it is disabled after potting? Use 4 pads and
3d print jig for programming.

The socket didn't fit! The brick is 9.6mm high, and you need 1.8mm
clearance for the studs underneath, and a bit more for the resin shell.
